Shipping zones range from local (Zone 1-2, same region) to coast-to-coast (Zone 7-8). For most convention vendors, the majority of orders ship to Zones 3-6. If you are unsure which zone applies, use Zone 5 as a reasonable average for national shipping from a central location.
For packages under 10 pounds shipping to residential addresses, USPS Ground Advantage is almost always the cheapest option. It has no residential delivery surcharge, which UPS and FedEx both charge ($4-$6.50 per package). For heavier packages over 15 pounds, UPS and FedEx Ground become more competitive. The best strategy is to rate-shop every package across all three carriers, since the cheapest option varies by weight and destination.
The carrier rate is only part of your per-package cost. Add $2-$5 for boxes, bubble wrap, tape, and packing materials. If you ship via UPS or FedEx to home addresses, add the residential surcharge. Insurance for items over $100 adds another $1-$4. Address correction fees ($1.50-$2.00) hit 5-10% of shipments. Factor these into your flat shipping rate or build them into product prices so you don't lose money on post-show fulfillment.
